For the welding wire industry, a variety of welding wire finishing cords combine the properties of solid finishing materials with the precision of Helicord coating. Other applications include cleaning insulated cable; applying primers or dispersions such as water- or solvent based PTFE dispersions to bare wire or insulated cable; and removing inkjet misprints from cable. Helicord machines are available in different shapes and sizes, suitable for applications ranging from wiping off loosely adhering dust and metal particles, to a two-step process for abrasive grinding and finishing. At wire 2024, the company will present its Helicord® technology for surface processing of wire and cable, such as welding wire finishing or removal of misprints from cable. It will also show its Helilub® technology for precision, solvent-free lubrication of magnet wire, and the Labtech range of products for production-related analysis and measuring technology. The Helicord and Helilub principle is based on friction between a fast-moving wire and a textile cord or yarn wound around a wire, strand or insulated cable multiple times, moving slowly under push-pull-controlled conditions, creating a multiple 360° contact between the constantly renewed cleaning cord and the wire. Typical applications for Conform include copper and aluminium rectangular wire (magnet wire for transformers), solid aluminium conductor (SAC for cables), copper busbar, trolley wire and other shaped conductors, round refrigeration tube, and multiport or PFC tubes in different alloys. Conklad technology is available for applications such as AS wire, OPGW, CATV, sheathed composite cores, reinforced aluminium wire and other products requiring an aluminium sheath or non-ferrous cladding. BWE’s SheathEx™ technology was first developed in 2005. The process is used for ‘seamless’ aluminium sheathing of high voltage cables. Until now, all machines supplied globally have been for a corrugated aluminium sheath – a reliable process from 2 x 12mm diameter aluminium rods. BWE now offers a SheathEx line for both a corrugated and smooth aluminium sheath. One of the first SheathEx customers worked with BWE to develop and convert its line for both corrugated and smooth. Extensive tests in tandem with the plastic extruder allowed the cable to bend and wind on a drum without kinking or damaging the sheath. Existing customers are able to retrofit their corrugated line with this new technology. The SheathEx process provides a continuous and seamless aluminium sheath with no weld. The aluminium sheath has good conductivity and environmental properties and is light in weight. The use of standard CCR aluminium rod keeps material costs low.

Friction power on the wire increases linearly with the wire speed. This means the friction energy per wire surface unit, and thus also efficiency, is independent of the wire speed: Helicord can be run at drawing speeds. The use of small amounts of liquid, such as water-based tensides, organic solvents, oil or a variety of dispersions, may be desirable or even required for both cleaning and coating processes, depending on the application.
