The September Issue Welcome to the latest issue of Tube & Pipe Technology magazine. This issue we have a number of articles with one unifying theme – technological innovation. They show the priceless benefits of trying to find new solutions for old problems and investing in research and development.
September/October 2021 Vol 34 No 5
Rory McBride – Editor in chief
The article from Fronius International (page 86) looks at a new welding training field study, which uses VR simulators to improve quality and reduce costs when training new operators. While the new technology involved a considerable expense on behalf of Fronius it is already paying off with faster, better training and less need to purchase and waste expensive expendable welding components. The article from FD Machinery (page 84) looks at methods used in automated roll changing to help make the process safer and more efficient. Finally, we also have an interview with Georg Schulze- Duerr, CEO of 3R solutions, a company obsessed with finding new and better ways to do things I think it is fair to say. I thoroughly recommend reading Georg’s in-depth thoughts (page 66) as he discusses a host of issues concerning the tube & pipe industry. He explains how technology can transform and improve even the most established manufacturing processes – while keeping the human relationship and interaction at its core. He puts it perfectly when he says the worst thing you can say, when asked why you do something a particular way, is: “Because we have always done it that way.”

Reika delivers another tube production cell for premium couplings to OMK Vyksa
RUSSIAN steel tube manufacturer OMK Vyksa has opted for another turnkey Reika production line. The Russian company has previously been using it for production of premium oilfield pipe couplings using the German specialist’s successful RingSaw ® tech- nology since 2017. Besides high precision cutting systems, Reika also supplies OMK with fully automated production cells for coupling blanks with an outer diameter of up to 426mm. In addition to the RingSaw ® , rigid lathes, as well as robot systems, are included in the scope of supply.
The machine features a special saw head rotating around the stationary work piece, a high-precision right-angle cutting technology and tight length tolerance. Within a tube diameter range from 100mm to 450mm, the cut is absolutely square and almost free from burrs thanks to the tool design and the special cutting process. According to the company, customer feedback from the past six years consistently shows that tool cost savings of up to 80 per cent can be achieved on a Reika machine compared to a conventional carbide
saw, with performance increases of 30 to 60 per cent. “Long tool life and short tool change times also ensure very high availability for our customers. The return on investment is secured within a very short time,” explained Reika managing director HansJörg Braun. Each RingSaw ® is an individual solution, tailored to the customer’s requirements. Due to the modular system of the machines, it is possible to customise the production chain individually. Reika can also integrate precise threading machines with enormous torque into production cells. When the new plant starts production in 2022, Reika will have reached an important milestone. By then, every major Russian company in the seamless steel tube sector will be using at least one Reika machine. OMK Vyksa already has four lines, producing up to three million couplings per year. “We are very pleased about the growing confidence in our technology. Apparently, Reika’s winning concept has become well known quickly,” added Mr Braun.

Echomac Ultrasonic systems for ERW tube testing from Magnetic Analysis Corp
MAGNETIC ANALYSIS CORP is now offering a selection of Echomac ® Ultrasonic NDT systems for producers of ERW tube, ranging from the latest cost-effective robotic and cantilevered phased array designs, to conventional Cantilever UT systems. An Echomac ® PA TW Robot system, installed recently at a Midwest US tube mill, is able to measure the tube profile and monitor the scarfing trim tool operation in the heat affected zone, often within 40ft of the welder, at temperatures up to 252°F (122°C). This upstream location in the weld line gives the operator instant feedback if the scarfing tool is bad or broken, allowing immediate adjustment of the welding operation, and saving many feet of would-be tube scrap. Real-time B and C-scan views of the quality of the weld and seam- trim tool alert the operator to issues such as undercuts and other failures with the scarfing process. High PRF can be used based on thickness to get a detailed weld profile with high resolution and no averaging or AGC is used for processing the data. A key feature of the system is the minimal operator intervention during operation. The wide coverage of the test head can handle typical shifts in the weld location, and the electronically controlled transducers can vary the pulse timing of
the individual elements to inspect with multiple angles, if needed, all without any manual intervention. Installation can also be in a lower temperature area below 140°F (60°C) for ID/OD longitudinal flaw detection and profile monitoring, after the forming and shaping operation. Customised pre-programmed functions position the robot and its test head in the home, weld testing, calibration, or quick retract for safety positions. Robot controls are activated using a hand-held pendant or through the control screen. The robot’s small footprint allows the customer to select the exact part of the weld line on which to install the test system in order to ensure the highest possible production yield of tube and pipes. At another mill, MAC’s Echomac ® Phased Array Ultrasonic system is testing OCTG oil and gas line pipe, ranging from 50mm to 190mm diameter with 12 different wall thicknesses, in an ERW mill in Greece. The test head is supported by a cantilevered beam. The Echomac ® is installed in the welding hot zone where it inspects for weld profile variances that can alert the operator to weld-line scarfing problems before the tube enters the forming rolls. In conjunction with the Echomac ® ,
a second test consisting of a 190mm Rotoflux ® longitudinal flux leakage unit is operating in the cooler zone after the forming rolls to inspect for flaws. A custom floating system allows the unit to follow the movement of the pipe, ensuring precise centering of the tube in the test head. A Minimac ® 50 eddy current tester detects strip joints and open welds and signals the Rotoflux ® and PA system to move the test probes out of the way to avoid damage. An Echomac ® Weld Zone Test ultrasonic system installed in India is inspecting large diameter tubes for hydraulic cylinders, destined for critical applications. This system, supported by a cantilevered beam, features a con- ventional Ultrasonic Test Head installed right after the welding operation. Designed to test 63.5mm to 190mm diameter tubewithwall thickness ranging from 4mm to 12.7mm at speeds up to 45m per minute, the system is detecting OD and ID longitudinal defects, typically found in ERW processing. Magnetic Analysis will be located at stand D46362 during the FABTECH, Chicago event from 13-16 September 2021.

Remote commissioning of a Compact Weldac THE Covid-19 pandemic has brought several unforeseen challenges for many industries. Travel bans, closure of do- mestic and international borders, quar- antine requirements and restriction of visitors have caused serious delays in repairs and commissioning – particu- larly where specialised personnel are required from manufacturers. engineer from EFD Induction India should complete the job.” However, as the Covid situation in India quickly evolved into a full-blown crisis, travel restrictions became ever stricter. “The customer is quite familiar with EFD Induction equipment, so we were confident that they would have no trouble on their side of the process,” Mr Haugerud said.
Consequently, companies have had to look for alternative ways to ensure that production and services can be maintained. When a major steel products manufacturer in the Middle East ordered a new Compact Weldac tube welder last November, a new approach was required to successfully complete commissioning, and this is where the digital control system has come into its own – turning a problem into an opportunity. “Remote commissioning solved our problem when we couldn’t get to the customer,” said project manager Pål Haugerud from EFD Induction Norway. EFD Induction has a longstanding
relationship to the customer that has previously purchased three other Weldacs, most recently another Compact Weldac that was successfully delivered and commissioned earlier this year. The latest order, which arrived at the customer in April 2021, originally included commissioning and start-up by an EFD Induction service engineer who would spend three days on site. “Because of the new wave of Covid, we realised we may run into problems sending a service engineer from Norway”, Mr Haugerud said. “So, we alerted the customer and agreed it would be better that an
First, there were two video conferences so that both parties could present their requests and agree on which preparations had to be completed before the commissioning could take place. When the date was set, the customer’s team knew exactly what to do and who to call if they had any questions. “The customer prepared the ethernet connection to the Weldac control system, so that our service engineer had remote access to the machine,” added Mr Haugerud.

Longstanding experience in application tech meets sustainable lubricant development
TWO suppliers Budenheim and Bemers have announced that they are now working together. The cooperation combines the longstanding experience of Bemers in application and process technology and the development of additives for the production of seamless tubes based at Budenheim. From the market in particular, the requirement for a full-solution provider was becoming increasingly clear. Numerous customers asked for com- bined offers for application technology and the corresponding use of lubricants and descaling agents, to achieve signifi - cant advantages in the area of efficiency, for example during commissioning and service, as well as reducing operational costs and making a major contribution to pipe quality. This has been the origin for the idea for the cooperation. As of May 2021, Budenheim is ex- clusively offering its various application
and the corresponding spare parts. In addition, technical advice, training courses, production support and remote maintenance are also offered. The two companies are therefore taking a big step towards becoming a full-solution provider. Jointly designed by Bemers and Budenheim the systems will be engineered and produced by Bemers. In addition to the new system concept, Budenheim will also offer the machines of the current design by the Bemers to the market. The parties are convinced that the cooperation and combined offering meet a long-standing market need.

Machinery safety requirements showing more integration across the tube industry
THE EU Machinery Directive was originally published in 1998, and the current version was accepted in 2006. The purpose of this directive is to integrate the regulations and requirements with regard to the safety of machinery and equipment, and remove trade barriers by increasing the free movement of goods within the EU/ETA. Nowadays, the Machinery Directive is being more and more acknowledged in the world, including, for example, Turkey, Norway and Switzerland, and one of the biggest projects in the history of mankind is to assure that people can always leave the workplace healthy and safe after work. Upcast Oy consider machinery safety a matter of honour. The very basic requirement in the design of the casting line is to guarantee that the line is of high quality, it is easy to operate,
The professional team evaluates and analyses the risks, which are then minimised through many technical methods. With regard to any possible remaining risks, the customer will be well informed during training as well as in dealing with operation instructions and warning signs. Knowing in detail the methods related to and determined in the EU Directives, EN Standards and Machinery Directive represents a huge advantage in the market – where not everybody has a similar understanding of it and its complexity. Substantial responsibility for the safe operation of machinery remains with customers and their operator too.
and all possible risks related to health and safety are taken into account. The company has know-how, experience and expertise gathered over decades of these aspects. The design actively utilises the EN standards for machinery safety, which assures that the solutions are tested and proven to be good.

Celebrating 30 years of Wolf Maschinenbau WOLF MaschinenbauAG, based in Brackenheim, Germany, was founded in 1991 by Martin Wolf and has become a specialist in the design and manufacture of rotary transfer machines. Within the last 30 years, the family business has grown into a healthy, medium-sized company. Many factors contribute to process water used consists of rainwater. Thanks to its compact design and low energy costs the Wolf TSM 280 offers a high power density. With the loading process developed by Wolf, only minimal remaining piece lengths are created, which
the 30-year success story: with the Wolf TSM 280 for example customers benefit from an all-in-one machine, which is characterised by high economic efficiency, performance and process reliability and often replaces several automatic lathes. It performs several work steps simultaneously and can, among other things, produce precise turned and tubular parts in the μ-range within seconds. For this reason ‘Precision by second’ is the company’s motto. Research and development are the most important pillars of the company success. The innovative company offers its customers not only the best quality but also a very high flexibility, it said. The Wolf TSM 280 is constantly being further developed and expanded: one of the latest developments is the Wolf TSM 280R (R stands for robot). In contrast to the conventional method, loading and unloading takes place using an integrated handling robot. This offers more flexibility for the reliable
loading and unloading of individual parts. Another highlight is the further development of the WolfCMD. The digital centre measuring device offers the perfect alternative to analog, error- prone measuring with the dial gauge. It combines optimal measurement with high-precision alignment and enables process reliable measurement without parallax errors in the shortest possible time. The previous WolfCMD was upgraded last year and a new, more compact version was developed and implemented. This shortened version is also ideally suited for confined spaces in machines. Through such new and product developments, Wolf Maschinenbau AG has secured an important place in the industry. Sustainability and energy efficiency are fundamental components of the company’s philosophy. Wolf Maschinenbau AG strives to continuous improvement in sustainability – for example more than 95 per cent of the
means that resources and costs can be saved. Wolf Maschinenbau AG was awarded with the ‘Innovative through Research’ seal of approval by the Stifterverband für die Deutsche Wissenschaft for this development. These ideas are provided not only by the company management but also by its 30 employees. “Every employee is a personality, thinks analytically and is therefore important for the mutual achievement of our goals,” emphasised the founder and CEO Martin Wolf. The company has achieves almost half of its sales with market innovations and innovative improvements. As an owner-managed family company, Wolf Maschinenbau AG ensures personal and individual support for its international customers in around 30 countries. The customers benefit from many years of industry experience of Wolf employees for the entire manufacturing process.
