and a calibration nozzle, spare lacquer is stripped o . Due to the small layer thickness, the rst calibration nozzle is only a few micrometres larger than the bare wire. If the wire does not have the correct dimensions, enamel coating might be either too thin or too thick, and insulation faults occur, which then lead to failure of the winding during operation. high-precision rectangular copper wires for enamelling is more di cult than the production of round wire. If drawing dies are used, because of asymmetry a worse lubricating lm of cooling uid is formed. At speeds above 60m/min, the lubricant lm begins to crack in the area of the edge radii. A failure of the drawing die is the consequence. Another reason not to use pro le drawing dies is the low degree of standardisation in transformer con- struction. Nearly every project requires di erent wire dimensions, so short-term procurement or stockpiling is a logistical problem. In order to achieve higher production speeds and a high degree of exibility, rectangular copper wires for transformer construction are not usually produced in line with enamelling lines, but are rolled, coiled and insulated in high-performance rolling mills in multi-core enamelling lines. For this application, Fuhr develops and sells rolling mills that meet the requirements of the transformer industry for precision, exibility and productivity. Typical production speeds range from 200 to 800m/min, depending on the producible cross section. One rolling line can supply approximately eight to 15 painting lines. A state-of-the-art rolling mill has ve rolling steps: two two-high mills and two round-rolling mills responsible for the pre-pro ling, with nal calibration carried out in Fuhr’s WST-type universal pro le rolling mill. The automotive industry relies on enamel-insulated rectangular wires and requires manufacturers to prove that no wire damage has occurred before enamelling. Even when using the best winding and unwinding systems, it cannot be guaranteed that the bare wire will be free of damage during o ine production. This results in the task of inline production. The concept of a ve-stand rolling mill cannot be retained for inline pro ling. Other than in transformer construction, standardisation in the automotive industry is high. The production of
Typical plants manufacture the same product for months or years. Therefore, the use of pro le drawing dies in this area is possible, even if technical developments increase the possible lacquer speeds to up to 60m/min in the future. With the IPU320, Fuhr has developed an inline pro ling system that allows manufacturers of enamelled wire to meet the high requirements of the automotive industry. The IPU320 combines rolling and pro le drawing processes, so large width-to-thickness ratios can be achieved by driven rollers.
Fortuna Federn GmbH Stand: 16 F04
Fortuna Federn will present almost all of its products in working conditions. The company’s best-selling COM CNC spring coiling machines feature up to 15 servo-controlled axes for fast and precise production of cylindrical and conical compression and extension springs in di erent wire qualities. Produced springs have high tensile strength (2,000Nmm² and more) using up to 20mm diameter silicon chrome wire, and are manufactured using the unique Real Spring software.

The WIM CNC line of advanced spring lathe coilers cover a wire range from 0.8 to 100mm (0.031" to 3.937"). Coilers for cold and hot coiling will be presented using several models and options with the latest Spring Designer 3D software. The WIM CNC Light is a new cold spring lathe coiling solution for companies with smaller budgets. Also on show will be the GRM CNC spring end grinding line, upgraded with the new additional model GRM-20 V CNC for up to 20mm diameter wire. Fortuna Federn GmbH www.fortunafedern.com Insulated copper wires are used in windings for electric motors, generators and transformers. The automotive industry’s entry into electric mobility has created new challenges for manu- facturers of enamelled wire. While round wires are usually used, in large transformers (eg in power stations), enamel-insulated rectangular wires are preferred because they improve power density and e ciency. The enamel insulation is very thin, with a layer thickness of 50 to 150 μm. The lacquer is applied in ten to 20 layers, so an individual layer might be just 5 μm. IPU320 inline pro ling system

One of the most important requirements during development was uninterrupted operation for months. The IPU320 is equipped with a closed control system that does not require an electrical interface to the paint spray line. The required space is kept to a minimal size of two metres; retro tting in paint spray lines is usually possible without having to adapt the existing system. Fuhr will exhibit an IPU320 at wire 2020, and will present the ‘live’ production of rectangular copper wires.
